Mailer boxes have become the packaging of choice for D2C brands across India — and for good reason. They open cleanly, look polished, and protect products well without excessive bulk. But sizing a mailer box incorrectly is one of the most common mistakes new e-commerce sellers make. Too large and your product rattles around. Too small and the box won’t close flat, or worse, it arrives crushed because the contents were under stress. This guide helps you get sizing right before placing your first bulk order.

Understanding Mailer Box Dimensions

Mailer box dimensions are always expressed as Length x Width x Height (L x W x H), and they refer to the inner dimensions — the usable space your product will occupy. Always measure your product first, then add clearance. A good starting rule: add 1–2 cm on each dimension to allow for easy insertion and minor protective fill.

Before selecting a box size, measure your product at its widest points — not just the main body. Lids, protruding elements, and irregular shapes all count. For soft goods like folded clothing, measure with the item in its shipped state, not stretched flat.   • Minimum order quantities: Printed boxes typically require higher MOQs (often 500–1,000 units) to justify setup costs. Plain kraft or single-colour boxes are available in smaller quantities.
