How to Choose the Right Corrugated Box Ply (2-Ply vs 3-Ply vs 5-Ply)

If you ship products in India, the single most common packaging mistake is using the wrong corrugated box ply. Too thin and your parcels arrive crushed; too thick and you overpay on both boxes and courier weight. This guide breaks down 2-ply, 3-ply and 5-ply corrugated boxes so you can match the right board to the right product.

What does "ply" actually mean?

A corrugated board is built from layers (plies) of paper. The wavy middle layer is called fluting, and it is what gives a box its cushioning and stacking strength. More plies means more flute and liner layers, which means more strength and more thickness.

  • 2-ply: one flat liner glued to one fluted sheet. It is a flexible wrapping material, not a rigid box.
  • 3-ply: two liners with one flute layer in between. The standard single-wall shipping box.
  • 5-ply: three liners with two flute layers. A double-wall box for heavier or fragile goods.

2-ply corrugated: wrapping and void fill

2-ply is sold mostly as rolls and sheets rather than finished boxes. Sellers use it to wrap fragile items, line cartons, or separate layers inside a larger box. It adds a cushioning layer but cannot stand up to stacking or courier handling on its own. Think of it as protection inside a box, not the box itself.

Best for: wrapping crockery, framed items, electronics accessories, and as an inner protective layer.

3-ply corrugated: the e-commerce workhorse

3-ply (single-wall) is the box most Indian D2C and marketplace sellers reach for. It balances strength, weight and cost, and it handles the vast majority of light-to-medium parcels moving through Delhivery, Blue Dart, India Post, Amazon and Meesho networks.

As a general guideline, a well-made 3-ply box comfortably handles products up to roughly 5 kg, depending on board quality (GSM) and box size. Apparel, cosmetics, books, small kitchenware, packaged food and most marketplace orders fit here.

Best for: clothing, beauty and cosmetics, accessories, packaged snacks, and standard courier shipments.

5-ply corrugated: for weight, distance and fragility

5-ply (double-wall) boxes have two flute layers, giving them noticeably higher crush and stacking strength. They cost more and add weight, so you use them where they earn it: heavier products, long-distance and multi-leg shipments, fragile goods, and cartons that get stacked in a warehouse or 3PL.

As a general guideline, 5-ply suits products from roughly 5 kg up to 20 kg or more, again depending on board GSM and box dimensions. Appliances, glassware, bulk garment cartons, export shipments and bottled goods typically need 5-ply.

Best for: heavy or bulky items, fragile/glass products, export cartons, and bulk B2B dispatch.

  2. Under ~5 kg and not fragile: 3-ply.
  3. Over ~5 kg, fragile, or shipped long-distance/stacked: 5-ply.
  4. Need an inner cushioning or wrapping layer: add 2-ply rolls or sheets.
  5. Confirm box GSM and burst strength with your supplier before bulk ordering.

Choosing correctly cuts both damage claims and courier weight charges, which are the two biggest hidden packaging costs for Indian sellers.
